What is going on here?

This is from a customer, he has been running for a few months with no issues but now it's doing this... any ideas?

He is generating the G-code each time so it's not a corrupt file and it always runs the first ones OK and starts going crazy around the same position although not exactly the same each time.

hmmm did he try any other pictures on scrap?  I really want to say he needs to check his stepper drivers.  A few weeks ago all of the sudden my x axis would not go past half way.  So it would start moving fine then all of the sudden act like it was hitting a wall.  I couldnt figure it out until i turned up my stepper driver and it started acting normal again.  Clearly his laser works so that is all i can think of.

I thought it was a driver issue too, perhaps overheating, but if he immediately restarts it's OK at the top again.

yeah it was wierd mine worked fine for half of my usable x direction but at the same point every time it would hang up (maybe there was a little resistance somewhere it couldnt get over).  The way i figured it out was just by jogging the machine around.  It was a repeatable problem.

Drag on the laser cables perhaps, I would try the increase the X stepper current if he hasm't already.

Yes, it looks fine in the simulator. He's also ran it many times in the past without problems.

I know T2 can eat massive amounts of g-code but this looks like the controller board is getting 'confused' and obviously not handling the incoming g-code correctly at that point in the job. I'd try re-flashing the firmware and see if that squares it away.

OK, problem solved.

He found the white wire going to the X axis motor has a cut and was barely connected. So when it became slightly stretched it lost connection.

Oh that happened on one of my y axis wires but it wasn't intermittent
